KB Folie Levels Up With First ThermoFlexx Imager

KB Folie Levels Up With First ThermoFlexx Imager

The Polish packaging manufacturer has installed a ThermoFlexX TFxX 48 flexo plate imager to meet demands from customers for faster delivery, more flexibility, and increased sustainability. The company chose to invest in the XSYS technology for the first time as part of a determined drive to expand the capabilities of its in-house prepress department with innovative solutions.

The flexible packaging market is moving towards more sustainable solutions and manufacturing methods that have less impact on the environment. Flexo platemaking is an area where significant progress in reducing waste has been made, with new technologies and higher levels of automation that improve the process while remaining cost-effective.

As part of its strategy for future success, KB Folie Polska Sp. z o.o., in Poland, wanted to introduce a new digital imaging technology that would allow them to deliver consistent print quality at speed, but also reduce plate waste, operator time, energy consumption and overall costs. After surveying the market for some time, the company was convinced by the advantages presented by the ThermoFlexX TFxX 48 and signed on the dotted line. The investment also includes ThermoFlexX Woodpecker screening technology for adding microstructures to the surface of flat top dot plates to help maintain print quality at top press speeds.

“We are one of the first printing houses in Poland to leverage the many tangible benefits of the ThermoFlexX system with Woodpecker surface screening,” said [Jan Marcinkowski – Deputy Production Director]. “XSYS is known for its fresh and innovative approach to technology, and ThermoFlexX imagers for their high levels of automation and waste saving features. Our new machine is definitely proving that point by levelling up our in-house platemaking capabilities as a greener, more cost-efficient proposition.”

Exceeding expectations

Based in Warsaw, KB Folie specializes in flexible packaging, mainly for the fresh and frozen food industries, but also the chemicals and cosmetics sectors. Originally founded as an aluminum trading company in 1996, the family-owned enterprise set up its flexo printing department in 2000 when the first wide web flexo press was installed, and later also added rotogravure printing. Currently employing 200 staff, plans are underway to expand further and build a completely new printing facility, as the company continues its growth trajectory.

The product portfolio spans the breadth of flexible packaging for both dry and liquid foodstuffs, including mono-material packaging solutions, laminated packaging, bags, ready-made doypacks and other types of pouches with closure sealing, various types of notches and perforations, cold seal, and variable coding on the inside, among the many options.

In 2016, KB Folio established an R& D Center with funding from the Polish Ministry of Development, followed by additional funding from various institutions, to support customers with innovative solutions and to forge new relationships with suppliers and manufacturers. “That was really a breakthrough year for us,” said [Michał Sikorski – Head of Scientific Research and Development Department.]. “Since then, year by year, our R&D activities have brought us more and more benefits, allowing the introduction of new types of packaging products that meet and even exceed the expectations and needs of our customers.”

[Jan Marcinkowski – Deputy Production Director] added, “We place a vast emphasis on research and on production of high-quality and increasingly more environmentally friendly packaging; and because we also strive for the production plant itself to be as green as possible, the equipment we buy must support that vision.”

Finding a new solution

KB Folie has been making flexo plates in-house for many years. The new ThermoFlexX TFxX 48 from XSYS is the latest digital imager acquired for this purpose and it came through long-term supplier Scorpio Sp. z o.o., a distributor of ThermoFlexX products in Poland. “Like every company with over 20 years of experience, we started out with analog methods. In 2008, we moved to digital imaging, which we are successively updating to stay at the forefront of developments, most lately with the new ThermoFlexX, which is an exciting technology.”

In order to accelerate profit projections, the company analyzed its workflow to decide on the best route to follow to improve the print quality and the production speed. “We were looking for a machine that would let us meet customer requirements, without wasting time and without adding more costs,” said [Jan Marcinkowski – Deputy Production Director]. “We live in the fourth industrial revolution; in an increasingly digital world where we can save time by automating more and more processes. These were the main reasons for switching to a new solution.”

Known for its high-quality imaging, low waste, and impressive productivity, the ThermoFlexX TFxX 48 can produce plates up to 900 x 1200mm (35 x 48”). Featuring the built in FlexTray, it can automatically load and unload plates with one touch of a button, which reduces the risk of damage due to manual handling. The automatic resolution switching function matches laser optics to file resolution, giving users much more flexibility, including the ability to image multiple plates at different resolutions simultaneously. Meanwhile the unique Vacuum Slider Concept (VSC) allows plates of any width to be loaded without needing to be taped in place, another waste saving innovation. With Woodpecker surface screening added to the mix, KB Folie has the option to boost ink density in the solid areas and improve dot definition for even sharper text and images, all while ensuring a smoother ink lay down for those jobs that demand the highest quality.

Having incorporated the imager into the daily workflow and experiencing the difference it has made, [Jan Marcinkowski – Deputy Production Director] concluded, “The ThermoFlexX 48s laser is very user friendly and flexible and also compatible with other devices. We have found that it provides longer plate durability, which results in greater print stability, and cuts down on waste of plate material. When we need to, it also allows us to work with files that have a lower resolution, which ensures faster data processing and acceleration of work. I can safely say that we are very satisfied with the investment.”

Powering Short-Run Book Printing With Xeikon

Powering Short-Run Book Printing With Xeikon

Xeikon’s SIRIUS technology is paving the way in high-end book production with exceptional quality and format flexibility

Over the past two decades, digital technology has redefined the book printing market with solutions that are profitably producing short to medium runs on demand. With Xeikon’s introduction of SIRIUS dry toner technology in 2020, as implemented in the Xeikon SX30000 and SX20000 full color, duplex roll-fed presses, printers worldwide are now successfully carving out a bigger slice of this growing segment by reaping the multiple benefits of the break-through innovation for high-quality print production.

Dimitri Van Gaever, Market Segment Director for Graphic Arts, states, “Digital book printing is the fastest growing digital application by volume. While traditional book production is under pressure, printers who have adopted digital technology are in a much better position, because they can handle small and even ultra-small orders, which can be printed to order thereby reducing turnaround time and eliminating warehouse costs. What Xeikon has brought to the table with SIRIUS is exceptional quality combined with unrivalled substrate and format flexibility, with a low printing cost.”

Following a number of successful installations, including at BookBaby in the US where two Xeikon SX30000 presses are producing books on demand, the first public showing of the SIRIUS technology will take place at Hunkeler Innovationdays in Switzerland,. Visitors will be able to experience Xeikon’s Book Production Solution in action demonstrating three high-end applications, including a coffee table travel book, a full color tourist guide, and a highly illustrated book on architecture. The single-pass, duplex Xeikon SX30000 roll-fed press will be running live in line with a Hunkeler Gen8 roll-to-stack solution producing book blocks which will be bound on an offline Muller Martini Vareo Pro with Infinitrim. The paper for both the inside book pages and the covers will be supplied by Sappi and UPM Specialty Papers.

As the most productive of the SIRIUS family, the flagship Xeikon SX30000 can deliver up to 2,545 full color printed B2 sheets an hour (equivalent to 404ppm A4) with lower setup costs than conventional technologies. Tackling the widest range of substrates in this category, it prints on uncoated papers, digital coated papers in silk, gloss or matte, and standard offset papers up to 350 gsm, and shines not only in book printing (including covers, dust jackets, and lay-flat photobooks), but also in direct mail, point-of-sale, security documents, and general commercial printing. In addition to the ability to print very high duplex coverage and 1200 dpi resolution, the sustainability of the process is also unequalled. The dry toner is produced in a plant powered 100% by green energy, there are no VOCs emitted, energy consumption is low, and the print is fully deinkable in existing waste streams.

Visitors to the Xeikon stand will also be able to learn about the Xeikon SX20000 roll-fed press, a cost-effective option for implementing SIRIUS technology into graphic arts production. As well as talking in person to the experts, a large touch screen will give them direct access to Xeikon’s Virtual Showroom at Printing Expo Online. Other applications on display include marketing communications, PoS, specialty print, and interior decoration.

Van Gaever concludes, “Xeikon has proven its dedication to developing premier solutions for driving more value in book printing, particularly in the high-value, luxury segment and in the fast-moving on-demand market. With SIRIUS state-of-the-art digital printing, we are enabling our customers to deliver superior quality that matches offset without compromise at a very competitive TCO; a value proposition that has already been validated in the field.”

Hot Runner Technology for Superior Surface Quality in the Automotive Industry

Hot Runner Technology for Superior Surface Quality in the Automotive Industry

Hot runner technology enables injection molded parts with the highest surface quality, as required in particular by the automotive industry. In many applications, systems from Oerlikon HRSflow support cost-efficient, material-saving production with highly precise process control. Examples include a “smart” car rear panel in 2K technology as well as injection-molded light guide elements for which the new, patent-pending CTC gate insert is used. Beyond, the advantages of the company’s FLEXflow technology with servo-controlled needle positioning are demonstrated by the cascade injection molding of headlight covers and the back molding of films in a lightweight construction application.

“Smart” automotive rear panel

The supporting element of a “smart” car rear panel using 2K technology is a frame made of PC/ABS. In the first step, this is injection molded using a hydraulic 2-drop hot runner system from Oerlikon HRSflow. In the second step, the part is overmolded with PMMA or alternatively PC using a single nozzle from the Ga series. Finally, the part is decorated directly in the mold with a capacitive yet aesthetically pleasing film. In addition to Oerlikon HRSflow, Kurz, ENGEL and Schöfer also contributed to the success of this innovative project, which required, among other things, extensive rheological calculations due to the complex requirements.

Light Guide element

For the injection molding of an automotive light guide element, Oerlikon HRSflow’s new patent-pending CTC gate insert provides optimum properties. It is made of steel with superior mechanical properties and wear resistance. In addition, flash formation is completely avoided thanks to optimum thermal control in the gate area in conjunction with a cylindrical shut-off. Both factors help optimize productivity in the manufacture of the light guide element. Forgiving dimensional requirements simplify machining of the nozzle seat, and a smart solution that allows the gate opening to be renewed with minimal effort facilitates maintenance work. In general, injection molded parts that require a wide process window due to difficult conditions such as low shot volumes, long packing times and high holding pressure values are among the typical applications for the new CTC.

Headlight Bar

LED headlight bars made of crystal-clear polycarbonate (PC) are a proven application of Oerlikon HRSflow’s FLEXflow technology. The systems’ servo motors enable synchronized needle movements for precisely controlled flow front progression during sequential injection molding. Sudden pressure drops that occur when additional gates are opened are perfectly damped, so that the cavities are filled evenly and residual stresses in the molded part are minimized. There is also a high degree of flexibility during the holding pressure phase because the needle closing profile (speed and stroke) can be adapted to meet product dimensional requirements.

Lightweight construction by back-injection molding

The possibilities of hot runner technology in the design of future cockpits are illustrated by a joint project between the Koller Group, Dietfurt, and Oerlikon HRSflow using the example of a laptop housing demonstrator part. A prefabricated and preformed film is back-injection molded with PC using the FIM (Film Insert Molding) process. Mold development was carried out jointly with Koller Formenbau, while the back molding process was developed with the automotive lightweight specialist Koller Kunststofftechnik. While the film was initially displaced below the injection point, this washout effect could be reliably avoided by using and optimizing Oerlikon HRSflow’s electrically controllable FLEXflow hot runner system.

PLASTINDIA 2023: Reifenhäuser Focuses on Safe Recyclate Processing and Automation in Film Production

PLASTINDIA 2023: Reifenhäuser Focuses on Safe Recyclate Processing and Automation in Film Production

The Reifenhäuser Group will showcase its latest solutions for sustainable and efficient blown and flat film production at PLASTINDIA 2023 in New Delhi, India, from February 1 to 5.(Hall 4H-FP, Booth C D 20)

Highlights include the processing of low-quality recyclate into high-quality blown film, the PAM automation option for coextrusion adapters and flat dies, and the production of high-barrier tube film in just one process step. The machine manufacturer will be represented at India’s leading plastics trade show by its Reifenhäuser Blown Film and Reifenhäuser Cast Sheet Coating business units, each specializing in blown film and flat film technologies.

EVO Fusion: safe processing of low recyclate grades

Reifenhäuser Blown Film presents the technical solution to one of the biggest challenges in processing recyclate – the often low and fluctuating quality of the input material. Producers have so far found it difficult to set up a stable production process for higher-quality end products made from recyclate. With EVO Fusion, blown film producers can now process previously unusable, low-cost recyclate into high-performance blown films for end-use applications such as trash bags or mailing bags.

The key lies in the twin-screw technology of the EVO Fusion extruder, which improves melt homogeneity and ensures a stable process. Processors can also degas the system very easily and effectively, removing unwanted components in the recyclate. The EVO Fusion process also enables direct extrusion, which eliminates the need for energy- and cost-intensive regranulation of the material. This means that fluff (film shreds), all types of production waste, and PCR material can also be processed directly. To process better quality regranulate, Reifenhäuser recommends the EVO Ultra single-screw extruder. This machine processes recycled material as reliably
as other raw materials, thanks to optimized barrier as well as shear and mixing parts.

Eugen Friedel, Director Sales at Reifenhäuser Blown Film, explains: “Our technologies for recyclate processing offer the ideal prerequisite for participating on the growing market for products with high recyclate content. Moreover, India already has legal requirements governing the use of recyclate which our customers can easily meet thanks to EVO Fusion.”

PAM option: automated adjustment of coextrusion adapter and die

Precise, autonomous, mechatronic – with the PAM option, Reifenhäuser Cast Sheet Coating will demonstrate at PLASTINDIA how flat film producers can fully automate the adjustment of coextrusion adapter and die. In the past, this was mostly done manually. This enables faster start-up of production, higher output, and improved overall equipment efficiency (OEE). Scrap and material usage are significantly reduced. Once recipes have been set, they can be stored and recalled at any time. They can therefore be reproduced exactly – even by inexperienced line operators.

At the heart of the PAM system are motorized screwdrivers which profile the film layers on the coextrusion adapter automatically with high precision and set and control the die flex lip. Depending on the die design, it is also possible to adjust the dust bar, width, and lip opening automatically by adjusting the lower die lip. The PAM option is exclusively available for the Reifenhäuser Coextrusion Adapter Pro, the only coextrusion system on the market that allows profiling of individual layers while the line is running. Forflat dies, PAM is available as an optional feature for Reifenhäuser dies and also as a retrofit option for third-party systems.

The coextrusion adapter with PAM option automates layer distribution adjustment and simplifies adaptations and optimizations by integrated recipe management.

Benjamin Pott, Sales Manager at Reifenhäuser Cast Sheet Coating, explains, “The PAM option is a unique solution on the market to enable producers to achieve enormous increases in line efficiency. It can be selected independently for coextrusion adapters and dies – but in combination, the automated components develop their full potential.” The Reifenhäuser Group, one of the few machine builders on the market, manufactures all hot parts in-house – extruder, coextrusion system, and die. With this hot part competence, Reifenhäuser can design all process-related interfaces to match each other perfectly – PAM takes the whole thing to a new level.

High-barrier film for tubes in only one process step

At PLASTINDIA, the Cast Sheet Coating business unit will introduce a sustainable production process for PE-rich recyclable high-barrier film for tubes. These types of film are mainly used in oral or beauty care products. In the past this required several lamination and conversion steps upstream of the tube manufacturing process.

The new Reifenhäuser single step flat film coextrusion process simplifies production and increases productivity by outputs up to 80% higher than other technologies. The process also offers significant cost savings by reducing EVOH layer thickness by up to 30% while maintaining the necessary barrier properties. The properties of the film ensure seamless integration into established processing methods and thus a short time to market.

The motorized screwdrivers of the PAM option adjust and regulate the die flex lip automatically with high precision.

Sidel is Celebrating the Sale of its 1000th EvoBLOW. The Iconic Blow-Moulder Will be Installed as Part of a High-Speed PET Water Line at StrongPack in Nigeria in Early 2023.

Sidel is Celebrating the Sale of its 1000th EvoBLOW. The Iconic Blow-Moulder Will be Installed as Part of a High-Speed PET Water Line at StrongPack in Nigeria in Early 2023.

StrongPack has been a customer of global packaging solutions leader Sidel, since starting operations in 2018. Benefitting from an experienced, flexible and customer-focused Sidel project management team, StrongPack is now one of Nigeria’s biggest co-packers of non-alcoholic beverages. The new 86,000 bottles per hour (bph) high speed line will be the fastest in Africa. It also marks StrongPack’s entry into the still water co-packing market.

StrongPack is currently one of the biggest producers by volume of Royal Crown (RC) Cola worldwide and is also the biggest and the most diversified co-packer in Nigeria. The company is co-packing products such as malt drinks, teas, regular carbonated soft drinks, fruit juices, juice nectars and fruit flavoured drinks, including some nitrogen pressurised packaging for major global brands. Packaged water is the most consumed soft drink category in Nigeria and has a higher-than-average share of the overall soft drink sector compared to the rest of the region. 1

Ensuring the highest efficiency and hygiene standards

StrongPack’s new water line will combine an EvoBLOW Regular blow-moulding machine with filling and capping equipment, integrating these production phases into one compact Combi SF100 solution. The integrated solution includes a state-of-the-art water treatment room and automated cleaning-in-place (CIP), ensuring the highest levels of hygiene and food safety.

Sustainable production

StrongPack’s choice of Combi set-up offers material savings, with bottle lightweighting opportunities through bottle neck handling and the elimination of intermediary conveying. Energy consumption is kept to a minimum through the Ecoven’s infrared ceramic lamps. The Sidel StarLITE™ mould base, combined with the SuperVent™ optimised mould venting system, will minimise the blowing pressure and subsequent energy consumption, enabling further lightweighting while ensuring quality and strength on this new complex bottle design.

A team of trusted experts

Eric Thibault, Chairman of StrongPack Nigeria, said: “We have partnered with Sidel right from the start of our operations and we are very happy to have had the same trusted execution project manager, Yasser Seffo, throughout. The Sidel team of experts overcame challenges in designing this high-speed line within the space available. They worked closely with the StrongPack team to find the perfect solution, utilising the compact and optimised Combi layout. We look forward to Sidel supporting our future growth in the water and carbonated soft drinks markets.”

A new resistant and distinctive bottle design

Sidel has designed an iconic new bottle shape inspired by the Nigerian multi-cultural lifestyle. It combines a distinctive shape with a sharp structural design to optimise user experience and bottle resistance, in addition to enhancing bottle functionality and strength. Nitrogen dosing into the bottle headspace at the filling phase prevents vacuum or swelling and offers a lightweighted and high performing bottle – ideally suited to a local distribution chain that demands extremely resilient bottles. The new line will produce 600ml bottles weighing just 11.5g in packs of 12. Sidel has carried out its full feasibility and performance tests on the stretch blow-moulding process.

Sale of 1000th EvoBLOW machine highlights Sidel’s leadership in blow moulding innovation

Sidel launched its first commercial PET blower more than 40 years ago, and there are now 7,000 Sidel SBO blowers of all generations still operating worldwide. The company offers the highest level of blowing configurability to ensure that solutions are tailored to specific market needs, for example, in the three complete PET lines integrating Sidel’s Actis™ coating system that have been installed at StrongPack. Sidel experts are continuously working to optimise the blowing process to deliver the best bottle quality and performance for all types of PET resins. This includes virgin and recycled PET (r-PET), one-way and refillable PET (ref-PET), as well as transparent, opaque, monolayer and multilayer.
